I wanting to add an additional line card to a 4500. Is it as straight forward as plug n play or do I need to be aware of anything

just plug it in. if you want to be extra safe, check if you have enough power for it

Check the module at cisco.com !! It should be plug+pray but if its similar to 6500's it may be dependant on a particular IOS revision? If it is when you do show module you will see the new card in a "pwrdown" state.
